Sculpting with fibre glass can be dangerous if you don't know what you're doing, take the usual precautions, gloves, mask and goggles or you could get cut up inside and out.

A wet suit would be a good choice, possibly some form of paintball chest peice underneath in order to make the suit blend with the fibreglass of the helmet, otherwise you'd just look like a power ranger gone wrong, and grey fox is no power ranger!! XD

So basically, the fibre glass is a good idea if it's done well

A wet suit (one with an overhead hood thing so you get the seemless blend from head into torso) to get the colours you might need to cut up 2 or just cut and paste other clothing items

A paintball chest peice (or some other form of sporting gear) underneath to make the blend even more seemless.

IF you're gonna go all out then a simple LED light could be fitted easily into the head peice, powered by a small battery that would work well IMO

Cry 'havoc,' and let slip the dogs of war.

These posts are a couple months old (So I doubt anyone will read this... ) but I thought I would put my 2 cents in on this matter just in case anyone else might think of doing the costume in the future.

Instead of making something out of fiberglass which is potentially extremely dangerous why not look into vacuum foaming plastic for the head? Its extremely easy to make the vacuum foamer and everything can be purchases at a cheap cost at your local hardware store. You find most people making their own storm trooper outfits using this method. Here are some helpful tutorial sites that I have come across on this matter. (I myself will be making a costume soon that will require armor so I have been doing some research about it.)

Tutorial One<This one has videos.>
Tutorial Two

As for the suit, instead of a wet suit which can be expensive I would recommend going on ebay looking for something called a zentai suit. Yeah... I know some of these are fetish type clothing. But they come in so many different colours and materials at such an inexpensive price that it is really worth looking into it. Also some stores on ebay will allow custom designs.
